If you live up north a pair of 200 watt heaters would work, I.m south of I-10 and on my 55 a 150 watt was sufficient for what little use i would get. I would only plug it in around the first real cold front to come thru and unplug it a couple of months latter.
Leaks are not that big of a problem with canisters, especially with the new ones these days. Most people get leaks by not being careful during filter cleaning and damage an O-ring.
When you where running the 2 filters for 12 gays it sounds like they lost some of the BB due to no bioload. You could have added some fish food during that time to keep it cycling. When the Puffers where added you had a mini cycle going. You could have set up the canister on the new tank...
Fill out you're Cory shoal first, especially if they are all the same type. Cory's prefer groups of 6 or more, although they will not eat much algae. If there's stocking room left in the tank a group of Oto's are really good at algae removal.

The carbon isn't the important part of the media the filter floss is where the bacteria lives. If they fit in the canister just put the whole thing in. When I upgraded from a 55 to the 110 I brought over my Marineland C-360 filter that I had on the 55 for a couple of years without problems...

Believe it or not the placement of everything involved no real planning. I just put the hard ornaments in and put the plants in as far as order of height and rather haphazardly. I do have to move some around soon.
